Clean, dust-free cuts for foam, insulation and packaging

Foam converting is knife work. Whether you split blocks for mattresses, profile cushioning for upholstery, sheet rigid insulation or cut packaging materials to size, the job is the same: clean faces, no dust and as little material lost to the cut as possible. Why bandknives lead in foam converting

Bandknife blades are continuous knife edges rather than saws: thin, flexible bands honed to slice foam, insulation, leather, textiles and packaging materials with a clean face and no dust. That matters in converting, where a toothed blade tears soft cellular material and turns sellable product into dust. A knife edge parts the material instead, so faces come off the machine clean and there is no kerf loss. Straight, wavy, scallop and lightly toothed edges cover the density span from soft PU foam through rebond to rigid board, all on the same knife construction.

Choosing within the family comes down to density and product. A straight edge is the starting point for soft PU and general converting. Wavy and scallop profiles grip slippery facings and span mixed grades, so lines running several densities can standardise on one edge form. Toothed bandknives take the top of the density range: medium and high density foam, sponge, scourer and packaging materials that grip and drag on a plain edge. Whatever the edge, the knife construction is the same, so the cut stays clean, dust-free and kerf-free.

Splitting blocks into sheets

Long blocks of PU foam come in as bulk and leave as sheets. Every pass through the machine is a chance to lose material. A straight bandknife takes no kerf, so sheet thickness is set by the machine, not eaten by the cut. Because nothing between sheets is lost to the blade, yield per block stays as high as the machine allows, which adds up quickly when a single block gives many sheets.

Contour profiling on CNC machines

Mattress and upholstery work often calls for shaped parts rather than flat sheets: contoured toppers, profiled cushioning and fitted inserts. CNC contour machines cut these shapes from soft, rigid and memory foam using a narrow band knife sized for tight profile work. Because the edge slices rather than saws, the profile comes off the machine with a clean face and no dust to clear from the cell.

Sheeting rigid insulation cleanly

Rigid insulation board and layered product punish the wrong edge: a straight knife can skate on slippery faces where a sawtooth blade fills the shop with dust. Wavy and scallop edges bite into the surface and carry the cut through denser grades, keeping faces clean and dust down. For the densest product, such as sponge, scourer and heavy packaging materials, a lightly toothed bandknife keeps the feed moving without tearing.
